The cost of silica bricks is influenced by multiple factors, including raw materials, processing, and compliance, with an overall range of approximately 1800-14000 RMB/ton. The core differences stem from raw material purity, production processes, and product specifications. Raw material costs account for the largest share, approximately 50%-65%, making it the core factor determining the cost of silica bricks.

1. Raw material costs

Raw materials mainly include silica ore (220-260 RMB/ton, price reductions possible with bulk purchases), quartz sand (400-1700 RMB/ton; high-purity quartz sand for high-silica bricks is more expensive), and auxiliary materials such as mineralizers and binders. High-quality silica bricks require raw materials with a SiO₂ content ≥98%, which increases raw material costs by 8%-10% compared to ordinary silica bricks.

2. Processing costs

Processing costs account for 20%-30%, covering crushing, molding, and sintering processes. Traditional processes consume approximately 650-700 kg of standard coal per ton of silica bricks, while new natural gas kilns consume ≤80 m³/ton, resulting in significant energy cost differences. Labor and equipment depreciation also fluctuate with production scale; large-scale production can reduce unit processing costs.

3. Compliance costs

Compliance and other costs account for 10%-15%. Meeting GB/T 2608-2012 standards requires an additional 8%-15% in costs, mainly for raw material selection and environmental treatment. Furthermore, logistics, packaging, and R&D expenses also affect the final cost. Companies located near raw material production areas can save 8%-10% on procurement and logistics costs.

In summary, the cost of ordinary silica bricks is approximately 1800-3680 RMB/ton. High-end zero-expansion silica bricks, due to higher raw material and process requirements, can cost up to 14,000 RMB/ton. Costs for small and medium-sized enterprises are generally higher than the industry average.

Silica bricks, as a core acidic refractory material, are widely used in high-temperature industrial kilns such as coke ovens, glass melting furnaces, and open-hearth steelmaking furnaces due to their excellent high-temperature stability and resistance to acidic slag erosion. Their quality directly determines the kiln’s service life, production efficiency, and operating costs. Faced with a market flooded with silica brick products of varying quality, accurately selecting high-quality bricks requires comprehensive consideration of appearance, core performance indicators, raw material processing, manufacturer qualifications, and suitability for different operating conditions to avoid common purchasing mistakes.

1. Appearance and dimensions

First, examine the appearance and dimensions to visually assess basic quality. High-quality silica bricks have a regular appearance, with straight, undamaged, and undistorted edges. The surface color is uniform, without obvious color differences, black spots, or cracks. The cross-sectional structure is dense, without delamination or large air pores. Random sampling can be conducted during purchase, measuring dimensional deviations with a ruler. High-quality products should have dimensional errors controlled within industry standards to avoid problems such as excessively large mortar joints, alkaline vapor erosion, and brick detachment due to non-compliant dimensions. At the same time, avoid products with rough surfaces, powdering, or damaged edges. These types of silica bricks often have substandard molding processes, loose internal structures, and extremely poor high-temperature load-bearing capacity.

2. Core physicochemical indicators

Next, check the core physicochemical indicators, which are the core basis for judging the quality of silica bricks. High-quality silica bricks must first meet the following requirements: silica content ≥96%, and impurity content strictly controlled. The less alkaline impurities such as alumina, potassium oxide, and sodium oxide, the higher the refractoriness and high-temperature strength. Generally, high-quality silica bricks should have a melt flow index (Al₂O₃+2R₂O) below 0.5%, iron oxide content ≤0.5%, and calcium oxide ≤2.0%. True specific gravity is a key indicator; ordinary silica bricks should have a true specific gravity ≤2.38, and high-quality silica bricks should have a true specific gravity ≤2.35. The lower the true specific gravity, the less residual quartz in the brick body, the more complete the conversion between tridymite and cristobalite, the stronger the high-temperature volume stability, and the lower the risk of expansion and cracking during use. Furthermore, the load softening temperature needs to reach 1640-1670℃, the room temperature compressive strength must meet standards. And the apparent porosity must be moderate, balancing density and permeability to ensure durability under high-temperature conditions.

3. Raw materials and production process

Furthermore, attention should be paid to raw materials and production processes to control the product’s intrinsic quality. High-quality silica bricks mostly use high-purity crystalline silica as raw material, rejecting cemented silica with many impurities and a loose structure. The higher the purity of the raw material’s silica, the better the product’s refractory performance. The production process requires strict control throughout, including precise batching, high-pressure molding, slow drying, and high-temperature firing in a reducing atmosphere. In particular, the firing temperature and holding time directly affect the degree of quartz crystal transformation. Reputable manufacturers use automated production lines, controlling process parameters throughout to avoid performance inconsistencies and quality fluctuations caused by manual production. High-quality silica bricks also have no pungent odor, no loose particles, and produce a crisp sound when tapped. Bricks that produce a dull sound often have internal cracks and should be avoided.

4. Manufacturer qualifications and quality inspection reports

Verify the manufacturer’s qualifications and quality inspection reports to avoid inferior products. Prioritize reputable manufacturers with production qualifications and quality management system certification. These manufacturers have comprehensive quality control systems, and their products meet national refractory material industry standards. Always request product testing reports when purchasing, verifying that all physical and chemical indicators meet standards. Reject products without quality inspection reports or brand markings. Further investigate the manufacturer’s production scale and past cooperation cases. Manufacturers with good reputations and stable supply are more likely to provide product quality assurance. They should also provide comprehensive after-sales service and technical guidance to meet different kiln construction needs.

As one of top fire brick suppliers in China. Henan Ruitai Lianxin Refractory Materials Co., Ltd is a modern R&D-centered refractory manufacturer manufacturing enterprise integrated with refractories sales and marketing, furnace engineering construction, recycling and sales of waste refractories as well as refractory raw material, technology and goods import and export, and technical services. If you have any needs for refractory materials and purchase refractory bricks, please contact us and we will provide you with the best service.

5. Precise selection based on working conditions

Finally, precise selection based on working conditions is crucial to avoid blind purchasing. Silica bricks have poor thermal shock stability and are not resistant to rapid temperature changes below 800℃, making them unsuitable for kiln areas with frequent hot and cold cycles. Selection should consider the kiln’s operating temperature, corrosive media, and load-bearing requirements. For high-temperature load-bearing areas such as glass melting furnace arches and coke oven carbonization chambers, high-purity, high-density silica bricks should be prioritized. For ordinary high-temperature applications, standard high-quality silica bricks can be selected. Simultaneously, the brick type and specifications should be determined based on the masonry requirements. Custom-shaped bricks can be made if necessary to improve the sealing of the masonry.

In summary, selecting high-quality silica bricks requires not only initial screening based on appearance. But also adherence to three core criteria: physicochemical properties, raw material processing, and manufacturer qualifications. Precise matching to actual operating conditions is crucial to selecting high-temperature resistant, corrosion-resistant, and long-lasting products, ensuring the long-term stable operation of high-temperature kilns and reducing subsequent maintenance and replacement costs.

Silica fire bricks, as a commonly used refractory material, are priced due to a combination of factors. The core fluctuations revolve around three main areas: cost, quality, and market supply and demand.

1. Raw material costs

Raw material costs form the basis of pricing. Silica fire bricks use high-purity silica as their core raw material; the SiO₂ content and impurity content directly determine the raw material price. High-purity silica is difficult to mine and purify, resulting in significantly higher costs than ordinary raw materials. Simultaneously, fluctuations in the prices of auxiliary materials such as mineralizers and binders, as well as environmental restrictions on mining and changes in raw material supply and demand, all directly impact silica fire brick pricing. Higher raw material quality leads to higher overall costs.

2. Production process and quality

Production process and quality determine price gradients. Silica fire bricks require multiple processes, including mixing, molding, and high-temperature firing. Firing temperature, holding time, and equipment precision directly affect the product’s density, refractoriness, and other properties. High-quality silica fire bricks have lower yields, higher energy consumption, and stricter process control, significantly increasing costs. Silica fire bricks produced using ordinary processes meet performance standards but have lower costs and are more affordable. Furthermore, product specifications also affect pricing; standard sizes have lower mass production costs. Irregularly shaped or customized products require mold making, resulting in higher prices.

3. Market supply and demand

Market supply and demand, along with the external environment, exacerbate price fluctuations. When downstream industries such as steel, coking, and glass experience strong demand, silica fire bricks are in short supply, leading to price increases. Conversely, during industry off-seasons or when there is overcapacity, prices are suppressed. Simultaneously, transportation distance, labor costs, energy prices, and environmental policies indirectly influence pricing. The costs of long-distance transportation and equipment upgrades due to stringent environmental regulations are ultimately factored into the product’s selling price.

In conclusion, silica fire brick prices are not fixed. Raw material quality, production processes, product specifications, market supply and demand, and external costs collectively determine the final price. Procurement should consider both quality requirements and market conditions.

Advantages of silica bricks

Their advantages lie in their high-temperature performance and resistance to acid erosion. The softening temperature under load reaches 1620~1670℃. The structure is stable at high temperatures and does not easily deform over long-term use. When heated to 1450℃, the volume expansion is only 1.5%~2.2%, enhancing the airtightness and load-bearing capacity of the masonry. They exhibit outstanding resistance to acid slag erosion and good tolerance to oxides such as CaO and FeO, making them suitable for acidic environments such as coke ovens and glass melting furnaces.

Disadvantages of silica bricks

The disadvantages limit their application scenarios: Firstly, they have poor thermal shock stability, requiring only 1~4 water-cooled heat exchanges. Below 600℃, they are prone to cracking due to crystal transformation, necessitating strict control of heating and cooling rates.

Secondly, it is not resistant to alkaline slag corrosion and is easily damaged by alkaline oxides such as Al₂O₃, CaO, and K₂O, making it strictly prohibited for use in alkaline environments.

Thirdly, its refractoriness is limited (1690~1730℃), making it unsuitable for ultra-high temperature conditions. Furthermore, production requires high purity raw materials and stringent firing processes, resulting in higher costs than ordinary refractory materials.

In summary, silica bricks are ideal materials for load-bearing components in high-temperature acidic kilns, such as coke oven carbonization chambers and glass melting furnace walls. However, they are not suitable for conditions involving frequent rapid heating and cooling or high alkali content. Selection must be strictly matched to the furnace atmosphere and temperature profile.

Silica fire bricks are acidic refractory materials with silicon dioxide (SiO₂) as the main component (usually not less than 94%). They possess core advantages such as high refractoriness (1700~1730℃), good high-temperature volume stability, and high load softening temperature (1640~1670℃). However, they have poor thermal shock resistance and are susceptible to alkali corrosion. Therefore, they are mainly used in kilns with high-temperature, acidic atmospheres and no strong alkaline corrosion. In practical industrial production, silica fire bricks are commonly used in kilns covering multiple fields such as metallurgy, glass, ceramics, and building materials.

1.The metallurgical industry

The metallurgical industry is the most widespread application field for silica fire bricks, with reverberatory furnaces being one of their classic suitable kilns. The core material for the dome of traditional small and medium-sized copper smelting reverberatory furnaces is silica brick. Because the dome is a high-temperature load-bearing part inside the furnace, it is constantly exposed to a high-temperature environment of 1200~1500℃. Silica bricks offer excellent high-temperature stability and load-bearing capacity, effectively meeting application requirements. Furthermore, these areas are less susceptible to erosion by alkaline slag, allowing them to fully leverage their performance advantages. Besides copper reverberatory furnaces, tin and nickel reverberatory furnaces operating in acidic slag environments can also utilize silica bricks for furnace roofs and walls above the slag line. However, modern large non-ferrous metal reverberatory furnaces, often employing suspended roofs and experiencing strong alkaline slag corrosion, are gradually replacing silica bricks with magnesia-based alkaline refractories. Additionally, silica bricks are used in coke ovens in the metallurgical industry, primarily in high-temperature areas such as regenerator checker bricks and combustion chamber walls, leveraging their high-temperature stability to ensure long-term continuous operation.

2.The glass industry

Various kilns in the glass industry are also significant applications of silica fire bricks. Due to the acidic atmosphere within the kilns during glass production, silica bricks exhibit excellent compatibility. High-temperature components such as pool walls, breast walls, and domes in flat glass melting furnaces are widely constructed using silica bricks. Especially in the dome area, where temperatures need to withstand 1500-1600℃, the high refractoriness of silica bricks effectively resists high-temperature erosion, ensuring the sealing and service life of the melting furnace. Furthermore, silica bricks are also selected for the furnace roof and walls of bottle and jar glass furnaces and tableware glass furnaces, constructed with silica refractory mortar to ensure stable kiln temperatures and prevent damage to the bricks from affecting the quality of glass products.

3.The ceramics industry

Silica fire bricks are also used in tunnel kilns and down-draft kilns in the ceramics industry. In the preheating and firing zones of ceramic tunnel kilns, temperatures can reach 1300-1500℃, and the atmosphere is slightly acidic. Silica fire bricks can be used to construct the kiln roof and walls; their high-temperature dimensional stability prevents brick deformation due to heat, ensuring smooth kiln passages. Down-draft kilns, as traditional ceramic firing kilns, also commonly use silica bricks for their roof and combustion chamber. Especially in small down-draft kilns, the low cost and high refractoriness of silica fire bricks are even more prominent, meeting the high-temperature requirements of ceramic firing. However, it’s important to note that silica bricks should be avoided in ceramic kilns using alkaline glazes or in alkaline firing atmospheres to prevent corrosion and damage.

4.The building materials industry

In the building materials industry, silica fire bricks are also used in specific areas of cement rotary kilns and lime kilns. In high-temperature sections of cement rotary kilns, such as preheaters and decomposition furnaces, where temperatures can reach 1000-1400℃ and the atmosphere is acidic, silica bricks can be used to enhance the equipment’s high-temperature resistance. However, silica bricks are unsuitable for the firing zone of rotary kilns due to their excessively high temperatures (exceeding 1600℃) and erosion by alkaline materials. In medium-to-high-temperature sections of lime kilns, such as the furnace roof and body, silica bricks can also be used in acidic atmospheres, but their lifespan is relatively short, requiring regular inspection and maintenance.

5.Other special high-temperature kilns

Furthermore, silica fire bricks can be used in other special high-temperature kilns, such as the roof and walls of carbon roasting furnaces, utilizing their high-temperature stability to ensure temperature uniformity during roasting. In roasting furnaces used in non-ferrous metal smelting, silica bricks can be used as lining materials in acidic atmospheres. It is particularly important to note that the core requirements for the application of silica bricks are “acidic atmosphere, no strong alkaline corrosion, and medium to high temperature.” If alkaline slag or alkaline dust exists in the kiln, or if the temperature fluctuates frequently (easily causing thermal shock), silica bricks must not be used, otherwise it will lead to brick cracking, melting loss, and a shortened kiln lifespan.

In summary, the application of silica fire bricks is mainly concentrated in medium-to-high temperature, acidic atmosphere kilns in industries such as metallurgy, glass, ceramics, and building materials, making them an indispensable refractory material in high-temperature industrial production.

Recently, a Nigerian customer consulted us regarding the need for refractory materials to repair damaged areas of the rotary kiln’s firing zone. The customer required refractory materials to repair the firing zone. Ruitai’s technical team provided a professional repair solution.

The rotary kiln firing zone operates at temperatures as high as 1700-1800℃, enduring high-temperature erosion, chemical corrosion, and thermal stress. Repair materials must possess high-temperature resistance, corrosion resistance, and ease of application. The main types are shaped and unshaped, suitable for different repair scenarios.

Shaped repair materials primarily consist of magnesia-iron spinel bricks and magnesia-alumina spinel bricks. The former has strong resistance to clinker melt penetration and is environmentally friendly and chromium-free, making it the first choice for medium and large kilns. The latter has excellent resistance to alkaline corrosion, suitable for alkaline conditions. Directly bonded magnesia bricks have high density and sufficient strength, suitable for localized repairs of the firing zone’s normalizing point, replacing traditional magnesia-chrome bricks and addressing environmental issues.

Unshaped materials are suitable for complex damaged areas. High-purity magnesium aluminum spinel castables are easy to apply, have good thermal shock resistance, and are suitable for large-area repairs. PA80 mullite castables harden quickly and are suitable for emergency repairs. Dolomite bricks can be used for repairs in high-sulfur conditions, but moisture-proofing is necessary. Selection should be based on the degree of damage and the characteristics of the operating conditions, prioritizing environmentally friendly materials to ensure stable kiln operation after repair.

Currently, our technical staff are communicating with the client, who has shown strong interest. We look forward to cooperating with them.

The refractory materials lining the inner wall of a rotary kiln are crucial for resisting high temperatures, corrosion, and wear, directly affecting the equipment’s service life and production stability. Appropriate materials must be selected based on the working environment of different parts of the kiln. They are mainly divided into the following categories, with the total usage matching the kiln body specifications.

Silica-alumina refractories are the most widely used type, mainly high-alumina bricks and clay bricks. High-alumina bricks have an alumina content ≥48%, are resistant to high temperatures, have high strength, and are suitable for the medium-temperature zone of the kiln body, resisting material abrasion and moderate-temperature corrosion. Clay bricks have lower costs and moderate high-temperature resistance. They are mostly used in low-temperature areas such as the kiln tail and preheater, offering excellent cost-effectiveness.

Alkaline refractories are suitable for high-temperature and highly corrosive areas within the kiln. These mainly include magnesia bricks and magnesia-chrome bricks. Magnesia bricks have excellent high-temperature resistance and strong resistance to alkaline slag erosion, and are used in high-temperature areas such as the kiln head firing zone. Magnesia-chrome bricks possess both high-temperature resistance and corrosion resistance, making them suitable for highly corrosive conditions such as cement clinker calcination. However, environmental compliance must be carefully considered.

Special function refractory materials are used for specific applications, such as insulating bricks and wear-resistant castables. Insulating bricks have a porous texture and low thermal conductivity, used in kiln insulation layers to reduce heat loss. Wear-resistant castables can be cast on-site, exhibiting strong adhesion and good wear resistance. They are used in areas with severe material erosion, such as feed inlets and outlets, to extend service life.

Selecting suitable refractory materials requires a systematic consideration of the differences in operating conditions across different areas of the kiln, combined with material properties, production processes, and economic efficiency.

The core principles of selection are “suitability for operating conditions, performance matching, and economic rationality.” A rotary kiln can be divided along its axial direction into different thermal zones. Such as the decomposition zone, transition zone, firing zone, and kiln mouth. Each zone exhibits significant differences in temperature, material state, and corrosion mechanisms, necessitating targeted material selection to avoid a “one-size-fits-all” approach. Simultaneously, it is crucial to balance the material’s core properties. Such as high-temperature resistance, corrosion resistance, and thermal shock resistance with procurement and construction costs, prioritizing materials with high cost-effectiveness and long service life to reduce kiln downtime for maintenance and lower overall costs.

1. Precise material selection for kiln zones

Precise material selection for specific kiln zones is crucial and forms the foundation for extending the service life of refractory materials.

The firing zone, being the area with the highest temperature and most severe conditions within the kiln, experiences flame center temperatures reaching 1800-2000°C. The material is in a molten state and subjected to intense chemical erosion and mechanical impact. Materials with high temperature resistance, strong slag resistance, and easy kiln lining adhesion must be selected. Commonly used materials include directly bonded magnesia-chrome bricks and magnesia-iron spinel bricks, which are alkaline materials. Special magnesia bricks can be used at the normalizing point, while silica-molybdenum bricks with excellent kiln lining adhesion can be explored at the end, forming a secondary protection with the kiln lining and extending service life.

The transition zone has complex conditions and frequent temperature fluctuations (flue gas temperature approximately 1700°C). The kiln lining adheres and falls intermittently, requiring the refractory material to withstand severe thermal shock while resisting erosion from volatile components such as alkalis and sulfur. Materials with excellent thermal shock stability are preferred here. Modified silica-mullite bricks and silica-mullite red bricks, for example, exhibit significantly improved thermal shock resistance after the addition of andalusite, and their non-kiln-skin-forming property prevents subsequent ring formation. Magnesia-alumina spinel bricks and chrome-magnesia bricks can also be used, offering both erosion resistance and thermal shock resistance.

The kiln opening (discharge port) is the weakest point in the kiln body, bearing the scouring of high-temperature clinker and the thermal shock of rapid heating and cooling. If the kiln opening is regular, silicon carbide bricks, silica-mullite bricks, or directly bonded magnesia-chrome bricks can be used. At lower temperatures, high-alumina bricks and phosphate-bonded high-alumina bricks can be considered alternatives. If the kiln opening is deformed, corundum-based or steel fiber-reinforced corundum castables can be used for on-site casting, offering greater adaptability.

The decomposition zone has a relatively mild temperature (flue gas temperature below 1300°C), with the main threat being the condensation and corrosion of alkali-sulfur compounds. Alkali-resistant bricks or ordinary high-alumina bricks can be used, balancing economy and erosion resistance.

2. Core material performance considerations

Core material performance considerations are indispensable, requiring focus on four key indicators.

First, high-temperature resistance. Focusing on refractoriness and load softening temperature, ensure the material does not soften or melt at the highest temperature in its corresponding zone. The load softening temperature of the material in the firing zone must be no less than 1600°C.

Second, thermal shock resistance, i.e., the ability to resist rapid heating and cooling without cracking or peeling. Materials in the transition zone and kiln mouth must withstand multiple cycles of air or water cooling at 1100°C without damage.

Third, resistance to chemical erosion, targeting alkaline melts and alkaline sulfur vapors within the kiln. Magnesia and spinel materials are selected for alkaline zones, while high-alumina materials are selected for acidic zones.

Fourth, mechanical strength and wear resistance, to cope with the stress generated by material erosion and kiln rotation, prioritizing materials with high density and strong wear resistance, such as silicon carbide bricks and high-wear-resistant high-alumina bricks.

3. Quality control and economic balance

Quality control and economic balance are important supplements to the selection process. During procurement, the raw material quality, molding equipment, and calcination process of the refractory brick supplier must be examined. Obtain a quality guarantee certificate and conduct sample re-inspection to avoid frequent failures caused by the use of cheap and inferior materials. Strict quality control is required during construction, ensuring reasonable brick joints and expansion joints, and preventing damaged or damp bricks from entering the kiln. Simultaneously, based on production scale and budget, high-end materials should be selected for critical areas, while cost-effective materials should be used for secondary areas to avoid excessive investment. If changing suppliers, small-batch trials should be conducted to reduce risk.

4. Consider environmental requirements

In addition, environmental requirements must be considered, prioritizing low-chromium or chromium-free materials to reduce chromium pollution. Material selection should be adjusted based on kiln type, speed, and raw material/fuel characteristics. For example, large precalciner kilns require high-performance, high-end materials.

In summary, the selection of refractory materials for rotary kilns must be based on regional operating conditions, matching core performance, and balancing quality, environmental protection, and economy to achieve precise matching between materials and equipment. Thereby extending the kiln’s service life and ensuring stable and efficient production operation.

Spray coating is a type of unshaped refractory material, a refractory mixture used for patching or spraying with a spray gun. According to the patching method, it can be divided into wet patching (or slurry patching), semi-dry patching, and pyrometallurgical (flame) patching. Wet patching uses compressed air to spray a slurry containing 20-40% refractory powder, achieving high dispersion, high adhesion, and allowing for relatively uniform thin-layer patching. Semi-dry spraying involves wetting the refractory powder, which is then sprayed by compressed air, with water added at the nozzle. The water content is 11-14%, resulting in a lower adhesion rate but allowing for thicker layers. Pyroblasting, a type of dry spraying, involves delivering the spraying material into the flame of a fuel-oxygen spray gun. The material partially melts and adheres to the brick lining within the flame.
